Pressure Differential (ΔP)
Pressure differential across the baghouse is your primary health indicator. Record the reading at the same production load each day and track the trend over time.
- Normal range: 800–1,500 Pa under full production load
- Rising ΔP trend: Indicates progressive dust cake buildup or early-stage blinding — check cleaning system
- Sudden ΔP drop: Possible bag failure (holes) allowing gas to bypass filter media — inspect immediately
- ΔP above 2,000 Pa: Baghouse approaching capacity limit — cleaning system fault or blinded bags
Baghouse Inlet Temperature
For Nomex filter bags, maintain inlet temperature between 140°C and 185°C during normal operation. Set a high-temperature alarm at 190°C and an emergency shutdown at 210°C. Operating below 130°C risks acid condensation and bitumen blinding; above 200°C risks thermal degradation of the filter media.
Compressed Air System
Pulse-jet cleaning depends entirely on clean, dry compressed air at the correct pressure. Check the compressed air header pressure daily — it should be steady at 5–7 bar during operation. Moisture in the compressed air system causes solenoid valve corrosion and pulse pipe blockages. Drain moisture separators daily and replace desiccant cartridges on schedule.
Pulse-Jet Cleaning System Maintenance
The pulse-jet cleaning system is the most mechanically active component of the baghouse. A single failed solenoid valve leaves an entire row of bags uncleaned, causing progressive pressure buildup and accelerated bag wear in that row.
Weekly Solenoid Valve Check
- Listen for the characteristic “thump” of each solenoid valve firing during the cleaning cycle
- A missing or weak pulse indicates a failed or partially blocked solenoid valve
- Check for air leaks at valve connections — continuous hissing indicates a failed diaphragm
- Inspect pulse pipes for blockages or corrosion at the nozzle ends
Cleaning Controller Settings
Set the cleaning controller to pressure differential mode (not time mode). The system should initiate a cleaning cycle when ΔP rises above 1,200 Pa and stop when it drops below 800 Pa. Time-based cleaning at fixed intervals typically results in over-cleaning during low-load periods and under-cleaning during peak production, both of which reduce bag life.
6-Month Internal Bag Inspection
Every six months during scheduled downtime, enter the baghouse (after full lockout/tagout and cool-down) and conduct a systematic bag inspection. Use a torch to illuminate each bag from below and look for:
- Holes or burn-through: Light visible through the bag fabric indicates failure — replace immediately
- Bitumen discoloration: Dark brown or black patches on the bag surface indicate bitumen blinding — assess whether cleaning can restore performance or replacement is needed
- Seam separation: Check the sewn seams at bag top and bottom — fraying or separation requires replacement
- Bag collapse: Bags folded or collapsed against adjacent bags indicate cage failure or incorrect bag dimensions
- Top snap ring condition: Ensure snap rings are fully seated in the tube sheet holes with no gaps
Cage Inspection
Inspect cages for bent wires, corrosion, or weld failures. A damaged cage wire will abrade through the filter fabric within weeks. When replacing bags, always inspect every cage — replace any cage showing visible corrosion, bent wires, or sharp edges. The cost of a replacement cage is trivial compared to the cost of premature bag failure caused by a damaged cage.
Seasonal Shutdown Maintenance Checklist
Use the annual winter shutdown to complete a full baghouse overhaul. Work through this checklist systematically:

Start-Up After Extended Shutdown
Cold start-up after a winter shutdown is the highest-risk period for filter bag damage. Follow this sequence to protect your bags:
- Start the baghouse fan first — establish airflow through the system before introducing hot gas
- Heat up gradually — avoid rapid temperature increases that cause thermal shock to filter media
- Do not begin asphalt production until baghouse inlet temperature reaches at least 130°C
- Monitor ΔP closely during the first 30 minutes of production — bitumen deposits from startup condensation will show as a rapid ΔP rise
- Allow the cleaning system to run continuously during warmup to clear initial condensation deposits
When to Replace Filter Bags
With proper maintenance, Nomex filter bags in asphalt plant baghouses typically achieve 18–30 months service life. Replace your bags when any of the following conditions occur:
- Visible holes or burn-through detected during inspection
- Persistent high ΔP that does not respond to cleaning — indicates irreversible blinding
- Stack opacity test indicates emission exceedance
- Bags have reached 24 months service — schedule replacement at next planned shutdown
- More than 10% of bags in any single compartment have failed
Pro tip: When replacing bags in one compartment due to failure, replace all bags in that compartment — not just the failed ones. Mixing old and new bags in the same compartment causes uneven airflow distribution and accelerates failure of the remaining old bags.
